This has been frustrating month for me, and I am about ready to throw in the towel. Any help is greatly appreciated. I am the original owner of a 2003 Jetta TDI (230,000 miles), and have done some extensive work but never have been so stumped.
My clutch had been slipping on and off over the last year, and then about a month ago I was climbing a hill on the highway and the slipping worsened until the car would not climb the hill and I had to get towed home.
I pulled the transmission and when I got to the original DMF, had to use a cutting tool to even reach the bolts; the springs had gone and the flywheel had shifted. While I was in there, I replaced the rear, main seal and then put everything back together with a new SMF conversion. Everything seemed to go back well, until I started up and had no clutch pedal.
The pedal was sitting on the floor and had to be manually pulled back up, and moreover, I realized that I could shift between gears (with the engine running) without the pedal??????? I bled the system and managed to get a bit of air out of the slave cylinder, even managing to get a soft, but responsive pedal, but still didn't need it to shift between gears.
I unbolted the slave cylinder to eliminate that issue, and still....can shift between gears with the engine running. It's as though the clutch is constantly engaged, even without the hydraulic system attached.
I have no idea what to do next. I'm certain I installed the new clutch correctly and even torqued every bolt to the proper specs.
